A large industrial logistics operation processing 200+ truck movements daily faced persistent challenges with manual weighbridge operations — inaccurate weight recording due to wheel misalignment and partial-pad fraud, slow vehicle processing creating dispatch yard bottlenecks, zero visibility into repeated manipulation patterns across trips, and paper-based weight tickets that created compliance gaps in GST documentation and audit trails. Manual dependency also exposed the operation to collusion risk between drivers and weighbridge operators, resulting in under-declared loads and significant revenue leakage.

EMERSIT deployed a Dual-Layer Intelligent Weighbridge System that combines certified physical load-cell weighing infrastructure with an AI-powered second verification layer using smart cameras and computer vision. The system cross-verifies actual physical weight against AI-estimated vehicle load derived from suspension sag, chassis height, axle positioning, and body tilt analysis. RFID readers and ANPR cameras automate vehicle identification at entry and exit, and all transaction data flows directly into the client's ERP for billing, inventory, and compliance reporting — eliminating manual re-entry entirely.

AI Camera & Computer Vision Layer

Smart cameras mounted at the weighbridge portal analyze truck suspension compression, chassis height, axle positioning, and body tilt in real time. The AI engine estimates expected vehicle load and cross-verifies it against the physical weight reading. Any mismatch beyond a configurable threshold flags the transaction for supervisor review before the ticket is issued.

Certified Physical Weighing Infrastructure

Precision load cells and axle-pad sensors were installed and calibrated to legal metrology standards. The physical weighing layer provides the legally accepted gross vehicle weight and axle load measurement — the AI layer adds verification confidence on top of certified physical data.

RFID & ANPR Automated Identity Management

RFID tag readers at the entry and exit gantry identify each registered vehicle without manual verification. ANPR cameras capture number plates, cross-reference them against the vehicle master, and log entry/exit timestamps — creating an immutable trip record for every transaction.

Fraud Detection & Anomaly Scoring

Every transaction is scored against historical baselines for that vehicle, route, and cargo type. The system automatically flags wheel misalignment, partial-pad positioning, axle load anomalies, and behavioral patterns indicative of systematic manipulation — before the weight ticket is generated.

ERP & Dispatch Integration

Weight transaction data, ANPR images, AI verification status, and compliance flags are pushed directly into the client's ERP platform via API. Goods receipts, dispatch records, and billing entries are created automatically — removing manual data entry and the error and delay it introduced.

Centralized Real-Time Dashboard

Operations managers monitor all vehicle activity, weight records, anomaly alerts, and dispatch status from a single cloud dashboard. The system generates daily compliance reports, audit-ready transaction logs, and trend analytics for management review.
